Lithium cells store a great deal of energy in a small space. When a cell is damaged by impact, water, overheating, overcharging, or age, it can generate gas and heat internally. That is what swelling is: the case being pushed out from the inside. Once that starts, the pack cannot be made safe again, and every charge cycle raises the risk.

Damaged packs usually give warning signs before anything dramatic happens, and the actions that keep you safe cost nothing. Stop riding it. Stop charging it. Move it somewhere it cannot hurt anyone. Then arrange professional handling and recycling.

Common causes

  1. Age and cycle wear — Cells degrade over years and hundreds of charges. Swelling is a late-stage symptom of a pack at the end of its life.
  2. Physical impact — A dropped, crashed, or crushed pack can be damaged internally with little sign outside, and that damage may take days to show.
  3. Water intrusion — Submersion, flooding, or pressure washing corrodes connections and creates internal shorts, often well after the event.
  4. Heat exposure — A pack left in a closed car in Texas summer heat, or stored next to a heat source, is stressed far beyond its design range.
  5. Wrong or damaged charger — A charger that does not match the pack’s voltage, or one with an internal fault, can overcharge cells permanently.
  6. A failed protection circuit — When the pack stops managing charge correctly, cells can be pushed past safe limits without external warning.
  7. Long storage at full or empty charge — Extended storage at either extreme accelerates cell degradation and can lead to swelling.
  8. Prior repair or opened case — Packs opened, rebuilt with mismatched cells, or resealed by hand are a recognized risk, especially when the protection circuit was disturbed.

What to check first

Do these checks by looking, not by testing, and do not plug anything in.

  1. Set the pack on a flat surface and look along its edges. A case that no longer sits flat, bulges, or has separating seams is swollen.
  2. Check whether it still slides into the dock normally. A pack that suddenly fits tightly or will not seat is often swelling, even if it looks square.
  3. Feel the case with the back of your hand, briefly. Warmth in a pack that is not charging and has not just been ridden is a serious warning sign.
  4. Listen in a quiet room. Hissing, popping, or crackling means venting. Move away and treat it as an emergency.
  5. Smell the air near the pack without putting your face close. A sweet, sharp, or chemical odor indicates cell venting.
  6. Look for cracks, dents, punctures, scorch marks, or discoloration. Check for residue or leakage on the case and in the dock.
  7. Look into the charge port and dock contacts with a flashlight. Corrosion or greenish deposits point at water intrusion.
  8. Note the pack’s history. Age, drops or crashes, soaking, how it has been stored, and whether a non-original charger has been used.

If it is smoking, venting, extremely hot, or on fire, leave the area, get everyone out, and call 911. Do not try to move or smother it.

Never open, puncture, or attempt to repair a lithium pack. Never charge a damaged pack to test it. Never store one indoors or near an exit. Never put any lithium pack in household trash or curbside recycling.

What a repair usually involves

Honestly, damaged packs are usually not repaired. A shop assessing one confirms the damage visually, checks the pack’s history and charger, and in nearly every case of swelling, venting, or water intrusion recommends retirement rather than rebuild. That is the correct outcome, not an upsell — a compromised cell cannot be restored, and a pack rebuilt around damaged cells carries the same risk.

The practical work is usually sourcing a correct replacement pack, confirming the charger is sound so the new pack is not damaged the same way, checking the dock and wiring for corrosion or heat damage, and routing the old pack to a proper battery recycler. Damaged packs are transported differently from healthy ones, so say the pack is damaged before you bring it anywhere.
